Lycra Is Spandex. That's the Problem—What an $8,400 Fabric Mistake Taught Me
I've been sourcing fabric for a mid-sized activewear manufacturer for seven years. In that time, I've personally made—and documented—14 significant purchasing mistakes, totaling roughly $42,000 in wasted budget. I now maintain our team's sourcing checklist, because I don't want the next person in this chair to repeat my errors.
The most expensive mistake happened in April 2023. It came down to a single word I thought I already understood: "elastane."
I approved a 3,000-yard order for an 85% nylon / 15% elastane fabric for a catsuit production run. The supplier's certificate of analysis confirmed the fiber content. The fabric felt right—smooth to the touch, nice drape, plenty of stretch when I pulled it between my hands. We cut 200 catsuits. Then the wash test came back: the fabric had stretched out about 5% in one cycle and recovered only about half of that. For a catsuit, which depends on compressive stretch, this was fatal. The garments bagged at the knees and hips. By the second wash, they looked two sizes too big.
The direct loss was $8,400 for fabric that went to a recycling bin, plus $3,700 in cut-and-sew labor that couldn't be billed. We rushed a replacement order from a mill licensed to use Lycra brand fiber—that cost $11,900. The indirect damage: our customer missed a scheduled retail drop by two weeks, which likely cost them a permanent shelf placement. Everyone involved had signed off on the spec sheet. The sheet said "elastane 15%." It was technically correct. But it didn't say which elastane.
Lycra Is Spandex. That's the Problem.
Let me be precise about the terminology, because this is where the confusion begins. Lycra is a brand name for a type of spandex fiber, produced by The Lycra Company. Spandex is the generic fiber category used in the US; most other countries call it elastane. So Lycra is spandex. But the reverse isn't true: not all spandex is Lycra.
For six decades, the Lycra brand was so dominant that consumers and even some manufacturers started using "Lycra" the way they use "Kleenex"—as a catch-all for any stretch fiber. That's a legacy belief, and it's costing people real money. The problem isn't that Lycra and spandex are two different things. The problem is that the generic category now hides enormous quality variation.
What Is Lycra Made From?
The short answer: segmented polyurethane. Lycra fiber is made by polymerizing a diisocyanate with a polyol to create long polymer chains. Those chains contain alternating segments—soft segments that stretch under tension and hard segments that act like springs, pulling the fiber back when tension goes away. Generic elastane and branded Lycra both share this fundamental chemistry. The difference is in polymer quality, spinning uniformity, and finishing chemistry, which directly affect stretch recovery and long-term durability.
I'm not a textile chemist, so I can't break down the molecular differences at a useful level. What I can tell you from a sourcing perspective is this: two fabrics with the same label—"85% nylon / 15% elastane"—can feel similar in hand and perform completely differently in a garment. One snaps back after a hundred wears. The other bags out in a month. Same fiber type. Different fiber quality.
Why the Confusion Is Getting Worse
I used to think this problem would fade as the industry professionalized. It hasn't. Three forces are making it worse.
First, the elastane supplier base has exploded. Twenty-five years ago, the global market for elastane was dominated by a few major producers. Today there are dozens, particularly across Asia, and their quality ranges from genuinely good to genuinely bad. All of them can legally label their product "elastane" or "spandex." The category name no longer implies a quality standard.
Second, buying has shifted to e-commerce and remote sourcing. Ten years ago, a sourcing manager would visit the mill, touch the fabric, run a hand-stretch test, and build an instinct for quality. Now we buy from digital catalogs with attached certificates of analysis. Nobody notices that stretch recovery data is missing from the spec, because everyone assumes "elastane" is enough information.
Third, regulatory labeling actively hides the brand distinction. Under the US FTC Textile Fiber Products Identification Act, apparel labels must list generic fiber names, not trademarks. So a garment made with genuine Lycra fiber may simply say "spandex" on the label—the same word used for the cheapest no-name elastane on the market. The label cannot tell you whether you're buying a premium branded fiber or a commodity substitute.
The basics of what Lycra is made from haven't changed in decades, but the market around it has. What was best practice in 2010—"just confirm the elastane percentage"—doesn't apply in 2025.
The Real Cost of Getting This Wrong
The catsuit order wasn't our only fiber confusion. We've caught maybe 11 specification discrepancies at the approval stage in the past three years. Possibly 13; I'm mixing up that count with dye and finish rejection records. On three of those discrepancies, the error was caught only after fabric arrived. On one, it wasn't caught until the first wash test. That was the catsuit.
The irony is that we chose that mill because their quote was $1.15 per yard below the Lycra-licensed alternative. We saved $3,450 on the fabric order and turned around and spent about $24,000 fixing the consequences. The "cheaper option" looked smart until it wasn't.
To be fair, not every product needs Lycra brand fiber. If you're making stretch workwear with modest recovery requirements and infrequent washing, generic elastane may get the job done. This has been my experience, at least, on some basic innerwear programs. But for garments that depend on stretch recovery—catsuits, swimwear, compression wear, cycling shorts—the fiber brand isn't an indulgence. It's a performance specification.
The same category confusion shows up elsewhere. Nylon is a classic example. Nylon filament has some extensibility, but it's not elastomeric—it doesn't snap back. I once had a designer request "nylon string" for a hood drawcord when what she actually needed was a covered elastic cord. We sourced fabric according to her wording, the prototype had no recovery, and we burned $600 in materials and four days of lead time.
On the consumer side, the pattern is even more visible. People search "what rayon made of" because a care label that says "rayon" doesn't tell them what they're buying. It's a semi-synthetic fiber made from wood-pulp cellulose, not a synthetic polymer, and it behaves differently from cotton and polyester in absorbency, durability, and shrinkage. "Bath towel near me" gets the same treatment: shoppers compare brand names and GSM but rarely check whether the towel is cotton, rayon, or microfiber. Those three fibers behave completely differently even when they're folded side by side on the same shelf. The composition is the spec that matters, and it's the last thing anyone looks at.
And then there's the phrase "lycra spandex catsuit," which appears all over product listings. Marketing teams use both terms to catch search traffic, reinforcing the idea that Lycra and spandex are two separate fibers that somehow coexist in one garment. A product either contains Lycra brand elastane or it contains generic elastane. It can't contain "Lycra and spandex" as two distinct materials. But the listing won't tell you that.
What I Do Now—and What I'd Tell a Younger Version of Myself
I'll keep this short, because the point of this article is the problem. The solution is honestly simple.
1. Name the brand in the purchase order. If the application requires Lycra, the PO says "elastane: Lycra brand fiber only, or supplier-approved equivalent." That one sentence has eliminated more ambiguity than any other change we've made.
2. Ask for stretch recovery data. ASTM D2731 is the standard test method for elastic properties of elastomeric yarns. If a supplier can't provide it for the specific yarn they're offering, I'm not interested in their certified generic spec.
3. Verify Lycra supply chain claims. Mills that produce genuine Lycra blend fabrics are licensed through The Lycra Company's brand program. If a mill says they use Lycra but can't confirm their licensee status, that's an answer.
4. Check the fiber composition yourself. That "lycra spandex catsuit" product page? Look at the fabric composition list. That "bath towel near me" search result? Open the product specs for the fiber blend. The habit of reading fiber content labels takes two minutes and prevents the exact class of mistake this article is about.
What Hasn't Changed
The fundamentals of fabric sourcing haven't changed since the first stretch fiber entered the market: fiber type, fiber percentage, and fiber quality determine how a finished garment performs. That will always be true. What has changed is the number of suppliers, the spread of quality within a single category label, and the ease of convincing yourself that a spec sheet tells the whole story.
I'm still maintaining that checklist, and the top two items are the ones I ignored in 2023: name the actual elastane, and prove the recovery. I hope you don't have to spend $24,000 to learn the same lesson.
