Common Mistakes I See
I'm a quality and brand compliance manager at a textile company. I review every fabric shipment before it reaches production—roughly 200 unique items per year, across knits, wovens, and stretch blends. As of January 2025, I've already rejected about 8% of first deliveries. Most of those weren't bad fabric. They simply missed a spec that would have shown up later, after sewing, when fixing it costs real money.
If you're about to sew Lycra fabric, this checklist is for you. I use the same list when a mill sends me a lab dip, a development sample, or a production lot. It works for stretch-dominant garments like a cotton Lycra dress, leggings, swimwear, and activewear. It won't tell you how to sew or which stitch to use. It tells you what to verify before you cut.
When This Checklist Applies
Use it when the fabric contains Lycra or another elastane and your garment depends on recovery. That's key. If you're making a woven product like a four seasons duvet cover, you're in a different quality world. Duvet covers need checks for thread count, seam slippage, and fill weight, not stretch recovery. The word quality doesn't stay the same across both. I get asked to apply stretch standards to non-stretch products all the time, and it leads to nothing but confusion.
The 7-Point Pre-Sewing Checklist
1. Prove the fiber content before you trust the label
It's easy to look at the word Lycra and stop. The percentage on the label matters. A cotton Lycra dress made with 3% elastane behaves completely differently from one made with 10% elastane, even if both list Lycra on the hangtag. It's tempting to think that a known brand name means you can skip testing. But the fiber test is the foundation. I once had a vendor claim a fabric was 6% elastane. Our burn test showed no elastane in the sample. Our spec allows a tolerance of ±2%, measured by an accredited lab. We didn't rely on the label. Ask for the fiber test report, and if you can't get one, run a burn test as a first screen.
2. Measure stretch recovery, not just stretch
Everyone asks how much stretch the fabric has. That's the wrong first question. The right question is, does it come back? I've tested knits that stretched to 180% and then relaxed to 160% after a minute. In a fitted dress, that means bagging at the elbows and waist after a few wears. In our Q1 2024 quality audit, 14% of first articles failed because recovery was outside spec, even though stretch percentage passed. The conventional wisdom says stretch percentage is the main number. My experience says recovery is the one that keeps customers happy.
The test I run: stretch a sample to its expected working limit thirty times, then measure the length immediately and again after one minute. For a cotton Lycra dress, I want recovery within 10% of original length. That quality issue cost us a $22,000 redo and delayed a launch by three weeks. Now every contract includes a recovery requirement, not just a stretch target.
3. Check color with a physical standard, not a screen
Color is where most dye-lot problems show up. If you're sewing multiple panels from different rolls, a visible difference between rolls will show up as a line in a cotton Lycra dress. Industry standard color tolerance is Delta E < 2 for brand-critical colors. Delta E of 2-4 is noticeable to trained observers; above 4 is visible to most people. When a vendor says it's 'within industry standard,' my answer is always the same: show me the Delta E reading. If they can't, the color isn't verified. Use a spectrophotometer on every dye lot. A modal cotton blend, by the way, has a different dye affinity from cotton or Lycra, so don't assume the standard swatch will print the same on a blended fabric. We learned that the hard way in 2022.
4. Check grain and skew before you cut
Stretch fabrics are knitted, and they can be finished with the courses running diagonally. If a roll is skewed or twisted, the garment legs will twist after washing. It's easy to miss because the fabric is on a roll and looks flat. Some teams focus on the face of the fabric and miss the back side, where the knitting structure is visible.
The method: ask the mill to lay out a full width, mark the crossgrain at both edges, and measure the angle. Our knitwear spec allows no more than 2 cm of skew per 100 cm of fabric width. I rejected a 50,000-unit order for this issue once. The vendor said it had always been treated as a non-issue. We sent photos and the spec, and they re-rolled the lot.
5. Pre-test shrinkage, and match the method to the product
Shrinkage comes up in almost every development project. The number is less important than the test method behind it. A woven four seasons duvet cover gets washed at a different temperature than a stretch day dress. If you put a cotton Lycra dress through a high-heat dryer, a poorly stabilized fabric can lose 6% length in the first wash. Our spec says no more than 5% shrinkage after the first wash, measured on a marked sample.
Don't just check the fabric before production. Oh, and check it again on the first batch from the line. Dyeing conditions affect elastane, and elastane affects shrinkage. A modal cotton blend also deserves its own shrinkage test; modal behaves differently from cotton even when the garment looks similar. That's not a Lycra quality problem. It's a fabric construction problem.
6. Look for exposed elastane on the reverse side
This is the one I see teams skip most often. Turn the fabric over and examine the back under a 5x loupe. If you see fine white filaments poking out between knit courses, that's exposed elastane. It will snag, catch, and eventually break after washing. It's invisible on the face of the fabric, so a finished garment can pass a visual inspection and still have a short life.
I've rejected samples for exposed filament more often than I expected. In one 2023 case, the issue was isolated to the edge of the roll, which told us the finishing pinning was pulling the filament. We cut a center sample and the rest of the lot passed. If you don't look, you won't know.
7. Ask 'how long will it last?' and answer honestly
At a trade show, someone once asked me how long acrylic nails can last. I'm not a nail technician, so I can't speak to that. What I can tell you from a quality control perspective is that any how-long question depends on how the product is used. Same with Lycra. Lycra fiber offers excellent elastic recovery within its designed range, but chlorine, high heat, and poor garment care will shorten its life. A swimsuit needs a chlorine-resistant elastane; a dress can usually use a standard one. There is no fabric that guarantees no shape loss forever. If a supplier promises that, ask them to sign it. They won't.
What This Checklist Does Not Cover
This is not a sewing tutorial. I know enough about needles and stitch types to catch a problem, but I'm not a sewing instructor. A modal cotton blend has different seam puckering behavior, and a four seasons duvet cover needs seam slippage testing rather than stretch recovery. The honest answer there is also 'it depends,' but you should ask a licensed nail technician, not a fabric quality person.
Common Mistakes I See
After four years of reviewing stretch fabric, these are the things that cost teams the most:
- Trusting the fiber label and skipping a lab test. The label is a claim, not a certificate.
- Testing only color and shrink, then assuming recovery will be fine. Recovery can vary within a dye lot. Test the first, middle, and last rolls.
- Asking a mill for stretch percentage without specifying the load. 30% stretch at a light hand pull is not the same as 30% stretch at 50 N. Say the force and the test method.
- Buying a branded fiber and then not using the brand's quality requirements. If you are a Lycra licensee or customer, use their testing specs. That's what they are for.
When I implemented our verification protocol in 2022, customer satisfaction scores went up by 34%. The checklist didn't make the fabric better. It stopped us from buying fabric that wasn't right in the first place.
